Six Major Forming Processes for Magnesium Alloy Castings (with List of Leading Enterprises)
Magnesium alloy is known as the "green engineering material of the 21st century", featuring low density (only 1/4 of steel), high specific strength, and good vibration damping. In the automotive industry, magnesium alloy has become a key material for lightweighting. More than 70% of magnesium alloy parts worldwide are produced by casting processes, among which die casting is the most mature and widely used technology. Semi-solid forming technology for magnesium alloys has also been extensively studied and applied. Semi-solid forming is divided into two major categories: thixoforming and rheoforming. Thixoforming involves reheating pre-formed magnesium alloy ingots or bars to the semi-solid temperature and then injecting them into the shot chamber for forming; rheoforming directly produces semi-solid slurry during solidification and immediately forms it.
 
According to raw materials (magnesium ingots/granules/bars) and core equipment (hot-chamber / cold-chamber die casting machines / semi-solid injection molding machines), the forming processes for magnesium alloy castings can be roughly divided into the following six types:
 
Process 1: Magnesium ingot + hot-chamber die casting machine forming
 
Hot-chamber die casting machines integrate the melting and holding unit with the injection system, offering high injection speed and short cycle times, and are mainly used for producing small to medium-sized thin-walled parts. Magnesium hot-chamber die casting is one of the most mature magnesium forming technologies in the industry.

Process 2: Magnesium ingot + magnesium furnace melting + cold-chamber die casting machine forming 
Cold-chamber die casting machines melt magnesium ingots in an external melting furnace, then pour the melt into the shot chamber and inject it into the mold cavity. Magnesium melting and die casting must be carried out under a shielding gas to prevent oxidation and combustion.

Process 3: Magnesium granules + semi-solid injection molding 
Semi-solid injection molding uses magnesium alloy granules as raw material. The granules are plasticized into a semi-molten state by screw rotation and shear heating inside the barrel, then injected at high speed and high pressure into the mold cavity. This process requires no additional high-temperature melting furnace or shielding gas, offering advantages such as safety, environmental friendliness, and high product density.

Process 4: Magnesium bar + plunger injection molding 
In addition to the common screw-type semi-solid injection molding equipment, there is a specialized magnesium alloy machine with a two-cylinder structure (melting unit and injection unit) for plunger injection. Magnesium bars are placed in the melting unit, where they are fully melted, and then injected into the mold with high precision.

Process 5: Magnesium granules + TPI module + cold-chamber die casting machine forming 
The TPI module is a magnesium alloy pre-melting semi-solid module solution. It melts magnesium granules externally and converts them into semi-solid slurry, which is then combined with a cold-chamber die casting machine for injection.

Process 6: Magnesium alloy slurry + cold-chamber die casting machine forming 
In addition to the TPI module, there are independent semi-solid slurry preparation devices placed at the traditional ladle feeding port of the shot sleeve, which are then combined with a cold-chamber die casting machine for injection.
